bent mainshaft

Were you riding the bike before the rebuild? Just wondering about shifting symptoms with a bend that bad. It would have been interesting while between centers in the lathe to determine where the bend was. Maybe if the cause of damage was outboard of the D/S bearing (inside the primary),the weak spot in the shaft might be at the circlip groove where there is the least cross section. I could imagine that happening either by a failure or by mechanically jamming the primary chain during previous disassembly or assembly
 
I bought the bike as a basket case. It had been hit hard in the front and I had to replace the frame. Not sure if that was the problem. It was missing the alternator so maybe it seized. I also had to replace the 3rd gear on the mainshaft. Maybe a down shift when it was meant to be an upshift. Thats one thing I always worry about when riding bikes with different lever sides and shift patterns.
 
Gear polishing: negearpolishing.com they are in CT. I had them do a BMW /7 5 speed gear set (3 shafts), excellent work and not expensive.

htown16, When you reassemble, if you are not already ahead me, seal the counter shaft sprocket to the sleeve gear with an appropriate RTV. Also give a good look at the 2nd and 3rd gear sets as in this situation they bear they brunt of increased/decreased loading.
