Barrell cylinder ever crack?

Have you checked the XS650 valve is not gummed up. I recall reading on here somewhere, if the valve is not fitted right at the engine outlet, there's a chance the cooler oil higher up will allow condensation and a white sludge to form. Perhaps, especially if the bike isn't always run up to full working temperature. Mine is fitted up by the oil tank. So far I've not seen this, but it's not been on for 10 years yet! Try flushing it through with cleaner?

Hi, yes, it's clear & operating. I too fit the valve as high as possible, because gravity still works. 💡
No mayonnaise observed.
Getting my bikes up to full operating temperature is not ever an issue. I have zero interest in riding a motorcycle at parade speeds.

Upon further inspection & testing, the cylinder flange is not cracked. It's coming from the gasket joint.

We'll find out. I have NEVER had any excess sealant issues, a very thin smear. No RTV.
I've had the barrells off three times, no issues.
Need some sort of suckie moto contraption to suck it out ...or a steel guitar string with a wee hook in it to get into the gallery and clear it....or dare I say it pull the timing cover and chase it out from that side may be ?

My first full unforgettable recon i did on my 850 (not a motor machinist or engineer)
Everything was all together in the frame..just needed spark...and was about to fit the EI pick up plate and the thread in the end of the cam was full of slag that had buggered up the thread (new re nitrile 4s cam)...got a tap to clear the thread....nek minute the bastard snapped 😔(oiled and hardly any hard pressure applied) couldn't get
it out for love nor money....pulled primarily & motor out frame and got it spark eroded to remove it I will never buy any %$%##@$$"&^%$#%%$...cheap tools again '🤣
Look forward to your conclusion

Two crumbs of hardened sealer, were in the oil drain in the case. Both about the size and shape of coffee grounds.
