Strange rear brake pedal issue

Got an odd one. The rear brake pedal on my 73' Commando will be adjusted properly, then I will hear a little "pop" and I will have an inch or so more free play. I ordered up a new cable, just wondering if anyone else has seen this and where else I should be looking. So far I can recreate the problem but cannot see just where this "pop" is coming from. Have you inspected the round "nut" and threaded rod on your adjuster? Could be the "pop" is the nut skidding over the threads

That piece is new. I was doing some more research, it looks like I may have the cable routed incorrectly, so perhaps it is catching on something, as the pedal will either have very little travel or about an inch.

Yes - the cable should go up and over the Z-plate, just forward of the muffler mount.
I would recommend, while you have the cable off, putting some extra heat-shrink in the area where it passes over the top. Many cables fret through here, leading to water ingress and ruining the cable.

Does the way you route your cable go through the 2 plates for the exhaust mounting?

There's no actual evidence of the factory ever routing the cable through the brackets although there was a late service release but it doesn't appear to apply to peashooter exhausts but the black cap type and then the triangular plate is shown the wrong way up.
 
Yes it should never be routed under the Z plate although it's often seen that way because the action of the suspension can pull the brake on as the cable catches on the underside of the Z plate.
