I have replaced the kick starter pawl with a new one from Andover and it worked for a while, it started slipping again but only worst than the one that I replaced. Today I installed the old pawl and it's working as it use to work with an occasional slip. , My question is this, should I just replace the first gear layshaft and install a new pawl, just buy another pawl or does anyone have another suggestion? Original pawl or the one that has been in the transmission since I purchased the bike in 93.

Looks like the kick start gear is worn where the pawl sits in, I had to replace it after my 4th pawl replacement that was over 15 years ago and haven't had that slipping problem since or replace the pawl, in your pic you can see where the pawl sit in the gear has rounded off should be nice edge like the pawl, only way to fix it is to replace the gear and pawl and will be good for another 30 years or more, mine was a every day rider so lot of kicks from new.

Thanks, that was my first thought but found it strange that the old pawl works better than the new one. I guess it just fits in it's old place.

Not all pawls are created equal , I've found the ones with an "M" stamped into the side are quite good. Some could have used a better hardening process. But for sure looking at the mating first gear internal cuts they are worn out. This gear is a pricey one , but as new it comes with a new bush installed , which is good as it's a fragile little thing that can break or wear out too. Your deci$ion whether you want to order a mating gear for first as well.

No, I even flipped it over to double check and it really didn't work at all.

Interesting. I did flip it over and it didn't work at all so maybe I just got a bad one? Anyway, the original one is in there for the time being and I'm just going to order a new pawl, 1st gear and hope that ends the issue. Thanks.

You are supposed to replace both gears involved as sound engineering practice , new to new. That said ..I've fitted just the pricey first gear with bush and the hardened pawl , only due to money concerns at the time.
 
There can be NO END to the "new to new" chain.

The leg bone's connected to the knee bone...
 
Rebuilt my gearbox in the winter and schoolboy error, yep I fitted it upside down. Only been in maintenance engineering for 40 years so must try harder and pay attention as my old tutor said.
 
Thanks for the thread. Buying a new layshaft 1st gear, bush, and pawl. OH My.
 
Its that 50/50/80 rule! Whats the old saying about when you face a 50/50 scenario? 80% of the time you get it wrong.
my old school teacher taught me that. :oops:
Well, I guess that I did install it the wrong way based on the wear marks.
