What do you think of this big end journal?

Having said that I was to this point ignoring the statement in the manual that says to regrind if the diameter is 0.0015” to 0.002” below the low limit. Seems odd to have a limit below a limit 🤣

The Journals do not need a regrind, just fit new shells.
Regarding polishing with emery cloth - that is grinding NOT polishing.
Using a boot lace or strip of cotton cloth with metal polish is correct and should ideally be finished by polishing in the direction that the bearing shells rotate on the journals.

Not odd, from the manufacturer's standpoint. PRODUCTION limits and wear limits are intermixed.

I STRONGLY disagree.

A lifetime of experience in the metal trades speaking.

Get your new bearings fitted to your conrods, take them to the machine shop, with your crank and get it ground to suit, so that you get the correct minimum clearance to the book.

According to the norton manual 1.5000 is the low end of the tolerance for the standard journal diameter. This is where I set my gauge blocks and zero’d the mic. The journal measured up at between 1 and 6 tenths below this so that seems like it’s clearly undersized for standard shells regardless of the surface quality.
To clarify the journal diameter measurements are -
1.4994” - 1.4999”

The limits stated in the manual are -
1.5000”/1.5005”

What manual are you looking at? The Workshop manual, 065164 says this:

What do you think of this big end journal?

That is nowhere near 1.5"

It also says:

What do you think of this big end journal?

and:

What do you think of this big end journal?

I've been back and forth on whether a regrind is needed based on the various measurements provided and based not nothing being felt. This red arrow in this picture changes all that.

What do you think of this big end journal?

That line appears to me to show significant wear that can easily be felt with a fingernail and it's not a part of the required radius. I'm not sure where the measuring is going wrong, but I am sure that it must be reground.
