unusual kickstart problem

I finally managed to find a MKIII lever with the greater offset to clear the peashooter. However, it's (unusually) very tight on the spline. All the other threads I've found on kickstart splines relate to loose or sloppy fits.

I'll be looking at taking a bit off the lever splines with a file, but has anyone seen this before?

I usually have to apply a wedge to the pinch bolt gap to get mine on or off. File material off if you must, but you cannot file it back on.

I've seen splines damaged (bent) from running loose, the center portion undamaged (bolt groove) and they fight each other going on. :idea:
Spreading with a wedge may help
 
Yes, tight. I would also suggest using a grade 8 or better bolt and a flat washer under the head to increase the tightness by reducing the friction to tighten it. Keep an eye on it and don't let it get loose. Once the splines start to go, it's nearly impossible to tighten correctly.
 
I put a T160 folding kick start on my 850 about 5 years ago now and since its been on my kicker has never came loose, not like the last 2 kickers I had on it , the orginal one and aftermaket one was always coming loose and the best thing about the folding kicker it fold right out of the way and when kicking it misses the exhaust pipes, will never go back to the old kick lever again.

was the kick start specially made or a modified t160? As a Norton has a spline and triumph cotterpin ?

I brought my T160 folding kick start from RGM and they are made with the Norton spline it stays tight on the kick spline and haven't needed to tighten it up in the 5 years but sometimes i got to tighten up the lever itself, but its not the spline it stays tight and the best thing with this kicker is its lever is longer so you get a easier kick with more down ward swing, with the Joe Hunt maggie it starts on half a swing of the kicker first time every time, even when cold.

Thanks for the replies, but perhaps I understated the issue. This one is tight as in requiring solid blows from a soft mallet to get it on the shaft (and yes, the splines are correctly lined up!). It's going to require a puller to get it off again.

I know the problem of worn splines & loose kickstarts, but this is tight in a different class. I was wondering if anyone had seen this before, but seemingly not.

Mine is very much that way, and I have to drive the tip of a large blade screwdriver into the slot to move the kickstarter on/off. 'Always been that way...

Thats the way I use to put my kick starter on and off, with out the wedge it will be hard to do without using force, even when the kicker is lose on the shaft you still got to use the wedge, you don't want to be bashing the lever onto the shaft even with a soft hammer, with the wedge it will slide on and off with ease.
