I've gotten to the point of realizing that I'll never get my kickstart lever to fully clear my muffler every time. Options are Mk3 or T160 folding type lever. I have rear sets on this bike and don't know if perhaps the Mk3 type might not present an issue as well with leg room? Anyone have any experience with this?

I have rearsets and a MkIII kickstart lever on my 850 Interstate. There is at least as much room to reach the brake pedal as with the earlier lever.
 
The T160 style wont work with the loopy style shifter that arcs over the kicker. So, it depends on which rear sets you have

I have had both mk3 and old style shifters on my mk3, and they have similar leg clearance. I rotate them one tooth forward on the spline for slightly more shin room.
 
I figure that the k/s didn't hit the silencer when it left the factory. If your ISO's have degraded, the drive train will not be in the position it was when the motorcycle left the factory. If your ISO's are the ones that your machine left the factory with they have been passengers, not teammates, for years. Start there. Yes, it's a PITA, not particularly inexpensive, but can be construed as important maintenance, very near a "recall" level. Also, if your headers/silencers are replacements they may not have factory specs, and you don't have a lot of wiggle room, nor do yiu need much.

If your ISO's are recent Then you may want to try the following:

You can reduce the length of the silencer to diamond shaped plate stand-off.

and/or

You may be able to loosen the exhaust nut(s) and rotate the header(s) inboard enough to clear.

and/or

You can reduce the width of the 3 spacers that hold the Z plate(s) off the frame to the extent that the Z plate(s) do not bind on the frame and that the nuts that hold the rubber silencer mount(s) do not hit the swingarm while it's articulating.

Maybe you can borrow a T160 lever and see how it fits. Surely a list member can help out? I tried it on mine but it didnt clear so depends
on the type of rearset, shifter lever, silencers etc.

Personally I can vouch for the effectiveness of the T160 style kickstart. The extra length makes a difference with kicking too.
I ordered a SS version of this bracket for my bike from eurotrash in San Jose. It was to deep and the heads of the mounting bolts hit the inner mounting plate. Because it was to deep the muffler hit the mounting bolts that tie the plates to the Z plate. I sent it all back.
