Hello all - I have a 920 Commando which is causing me various problems (which I won't bore you with) however one niggling problem is the fact that the kickstart lever keeps moving outwards off its splines. I first noticed this some months ago and found that by a gentle tap with a socket I could move the kickstart lever well back onto the shaft - I then tightened the pinchbolt on the kickstart lever and all seemed fine (nice and tight with no slack etc.). I have now noticed however that the lever is starting to loosen-off and has moved outwards (a natural action given the effort being applied) but any ideas how to stop it ? The kickstart splines are very good and not worn and the kickstart lever is virtually new (and of good quality). I'm aware of some 'tricks' with lever slot cut-aways etc. - perhaps somebody could advise - - - - ?

A very good grade of bolt and tighten regularly.

When I first got my bike I too had trouble tightening the kickstart lever. Everything was in good condition, but the bolt just couldn't bend the mount piece around the shaft tight enough. So I hacksawed 3 or 4 slots around the inside of the hole (in the area where they would do the most good) towards the outside about 1/8 inch deep. This allowed the mount piece to flex a little more and successfully grip the shaft.

Another thing you can do is drill out the clearance hole in the rear to give the bolt a space not to bind while tightening. There is a long thread on the KS mounting if you care to search. It was maybe a year ago.

All the pattern kickstarts I've had have been made of cheese, the splines just keep distorting that's if they're even cut square to the arm.
The only one I can recommend is a genuine Mk3 arm from Andover Norton no problems after a lot of years use.
 
Just pulled the sloppy MK 111 kicker off the splines (with a mallot n' chisel) to fit a newer longer 3/8 fine thread bolt. It has bottomed out at the threaded exit point (dry fit run) and am noticing the threads were never cut quite all the way through to exit point. Will now open up that with a dremel tool micro grinder and get that longer bolt to protrude so I can cap it with a nut to arrest backoff.
 
O.K. so my new bolt stretched and she went loose again after 3 kicks ,Where can I purchase the 12 pt. black oxide bolt 3/8 fine thread here in Toronto ,any leads ? The 2 fastener shops I talked with only do quantity ,will keep at it till this kicker is tight.
 
You need a grade 8 bolt. Do you have a tractor shop there? They should have one. It's a 3/8-24x1 1/2. Wouldn't hurt to use a flat washer under the head to help with the tightening, you might want to open up the clearance hole a bit too, sometimes the bolt binds in there when tightening.

Gracias Dave , Have not seen too many tractor shops here but will keep up the search , lots of glass towers though and a new one is going up with this cool elevator system that takes you and your wheels all the way up and into your 9 million dollar suite with 360 degree views. Called Shangri - La. Next Life.
